Disclose and Review Weld Repairs on Supplied Castings

A production weld repair on a new casting is neither automatically prohibited nor automatically acceptable. Its status depends on the purchase order, drawing, material or product specification, end-use requirements and any approved supplementary clauses. The buyer needs a casting-specific evidence chain showing permission, authorization, repair location, qualified process records and required reinspection.

Check whether production weld repair is permitted

Assemble the controlling document set before reading a shop traveler. Start with the purchase order and quality clauses, the drawing and revision, the material and product specification with edition, and any applicable end-use or code requirement. Identify the casting material, manufacturing process and part, heat, serial and lot references.

Define what work occurred. A repair weld restores an affected casting area under a controlled process. A fabrication weld joins parts by design. Surface dressing removes or blends material without necessarily adding weld metal. These categories can carry different permissions and records, so a generic “welding performed” entry is not enough.

The public scope for ASTM A781/A781M-21 covers common requirements for listed general-industrial steel and alloy casting specifications. It also recognizes that individual product specifications prevail and that supplementary requirements apply when the purchaser specifies them. That framework cannot be generalized to iron, aluminum or every casting alloy.

Mark whether repair is prohibited, permitted under stated conditions or subject to approval. Use major, minor, critical-zone or similar categories only when the governing documents define them. Do not invent a universal threshold from excavation depth, area or location.

Resolve document precedence. If a general material specification permits a repair but the drawing or purchase clause prohibits it, do not choose the more convenient sentence. Record the conflict and obtain a controlled clarification through the supplier, purchaser and authorized technical route.

The clarification should cite each conflicting document and identify the exact casting and proposed work. Record who has contractual authority to resolve precedence, the effective date and any conditions attached to the decision. A supplier's usual foundry practice or an earlier customer's approval cannot fill that role. If permission remains ambiguous, keep the repair status open and preserve the casting in the condition required by the approved procedure.

Define disclosure and approval before repair

Where the order requires prior disclosure or approval, create the request before irreversible work. Identify the casting and describe the discontinuity as observed rather than assigning an unverified cause. Mark the location on a drawing or repair map and record the proposed excavation extent and depth. State whether the area lies in a critical or restricted zone defined by the controlling document.

Reference the proposed repair procedure and qualification basis. Identify the welder or operator qualification expected for the actual material, process, position and other applicable range. Record filler or consumable information, preheat, interpass control and postweld heat treatment only as the approved procedure and order require. This article supplies no welding parameters or consumable selection.

ASTM A488/A488M-24 covers qualification of procedures, welders and operators for fabrication and repair welding of steel castings and requires specified qualification records to be maintained. A valid qualification reference does not approve a particular repair or prove that the repaired casting meets its product requirements.

Define pre-repair and post-repair NDT, dimensional rechecks and any witness or hold points from the governing specification. Name the purchaser or delegated approver, date and request version and link the deviation or nonconformance record. A generic certificate issued after repair cannot retrospectively satisfy a contract that required prior written approval.

Buyer-specific clauses can show what contracts may request without becoming industry rules. A Boeing quality clause illustrates a detailed repair log, while a Sulzer purchaser specification illustrates contract-controlled approval, qualification and inspection. Neither applies to another buyer unless its order invokes it.

Connect the repair to qualified process evidence

Trace the location and removal record

Assign a repair-record ID and link it to part, heat, serial and lot. The map, photograph and drawing reference should locate the affected zone precisely enough to connect later inspections and dimensional checks. Preserve each repair iteration rather than replacing an earlier map with the final outline.

Show the progression from observed condition through excavation and each additional removal or weld cycle. Identify the boundary of every iteration, the reason it continued and the authorization applied. This history prevents a final smooth surface from concealing how the repair grew and lets reviewers determine which inspection and thermal records belong to each stage.

Record the defect-removal method and the specified verification that the prepared excavation was ready for welding. The verification result is evidence under its method; it does not make every indication a rejectable defect. Include equipment IDs, dates, operators and deviations required by the procedure.

Match the procedure, personnel and thermal records

Link the actual work to the WPS and revision and its PQR or other qualification basis. Identify the welder or operator and show that qualification range and status cover the work performed. A qualification number without revision, range or person-to-traveler link remains incomplete.

Record base material trace and filler or consumable heat or lot where required. Attach actual preheat and interpass records only when the governing procedure requires them. If postweld heat treatment is required, link the casting to the cycle, equipment and chart reference and preserve any deviation. A Steel Founders' Society of America handbook supplement provides technical discussion of qualification, materials, process variables and NDT safeguards for steel castings, but it does not override the order.

Cross-reference the repair map, authorization, traveler, procedure, personnel, consumables, thermal history and inspection records. Do not infer mechanical equivalence or service life from the presence of qualification documents.

The map shows evidence readiness. It does not approve the WPS, welder or repaired casting.

Verify the required inspection after repair

Check whether examination after excavation was required and whether it covered the mapped zone. Then verify the specified post-repair surface or volumetric methods, procedure or technique revisions and examiner qualifications. Method selection comes from the product requirement and qualified NDT plan, not from this article.

Match inspection coverage to the repair location and identify timing relative to welding and any heat treatment. A test performed before a required thermal cycle may not replace an examination specified afterward. Additional repair requires a new iteration and the reinspection required for that stage.

Coverage should be demonstrable from a marked drawing, scan plan or other controlled record, including adjacent zones required by the contract. If access, geometry or surface condition limited the examination, report the unexamined area and obtain the authorized disposition. A generic statement that the repair was inspected cannot show that the complete mapped excavation and repaired region were evaluated at the correct stage.

Record the acceptance criteria and edition and the disposition of relevant indications under the approved procedure. A passed post-repair MT report cannot prove that a contractually required radiographic examination, dimensional recheck or heat-treatment step occurred. Each requirement needs its own evidence.

When an indication leads to further excavation or welding, link that disposition back to the specific report entry and open a new repair iteration. Do not remove the earlier indication from the record after successful rework. The final package should show both the original finding and the evidence used to close it.

Review dimensions near the affected geometry where required. Pressure, leak or mechanical testing belongs in the package only when the contract specifies it. Retain raw images and reports when contractually required and list open indications, limitations and deviations rather than compressing them into a single pass label.

Personnel and procedure qualification demonstrate readiness to perform defined work. They do not substitute for examination and acceptance of the actual repaired casting.

Close the casting record before delivery

Build a document index that links repair authorization, casting identity, repair map, approved procedure references, personnel, consumables and thermal records. Add before, during and after inspection reports, the acceptance basis and every required dimensional or other retest. Include revisions and superseded documents.

Close the nonconformance or deviation record through its named authority. Certificate wording should disclose the repair and reference supporting records when the order requires it. A complete-looking certificate with no repair map remains incomplete when location-level traceability is required.

Define retention and purchaser-access requirements under the contract and quality system. List unresolved items and name the technical reviewer and disposition authority. A second Sulzer example concerning thermal records, traceability, repair approval and reinspection demonstrates how one buyer may connect these fields; it is not a universal package.

Keep shipping and release status separate from evidence completeness. This article does not promise a KTSU repair capability, approve a casting, release a lot or advise field repair.
